Mate.....

With yours being a '91 Vitara (I assume original T'fer/G'box) the Reduction gear won't fit into your T'fer case..... You will need to find a later model Transfer Case to install your Reduction Gears into.
Been looking into this for a little while and the people I've spoken to have told me all the same thing. You will need a transfer out of a '95 model onwards (I think)

Hi Everyone, I have a manual 1990 vit and have bought trail tough transfer gears. I've personally done all modifications so far, but coz they cost me about 1000 bucks, I don't want to wreck em. How much should it cost for me to get someone install these bad boys? How many hours? Any recommendations in Melbourne area? Shannon

All of the sites say they suit 91 to 98, I'll give it to the mechanic and see what happens. I'll be sure to let you know

Here's some examples of the difference in gearing / speed when running the normal 5spd Manual Box & running 235/75/15 tyres as follows: Current Gearing With Reduction Gears (RPM/Speed in Low Range) (RPM/Speed in Low Range) 3000rpm / 1st Gear = 12kms/hr 3000rpm / 1st Gear = 5kms/hr 3000rpm / 2nd Gear = 23kms/hr 3000rpm / 2nd Gear = 10kms/hr 3000rpm / 3rd Gear = 32kms/hr 3000rpm / 3rd Gear = 14kms/hr 3000rpm / 4th Gear = 45kms/hr 3000rpm / 4th Gear = 19kms/hr 3000rpm / 5th Gear = 52kms/hr 3000rpm / 5th Gear = 22kms/hr 3000rpm / Rev Gear = 12kms/hr 3000rpm / Rev Gear = 5kms/hr From the above info u can see that 5th Gear LR with Reduction Gears installed will be similar in speed to driving around now in 1st LR with your current gearing. This is no real problem depending on what sort of driving u plan to do (ie Beach driving will be a PITA if u can't hold it in High Range, etc) For slow type of 4x4ing (Rocks/up & down hills) it will be great but other than that it will req u stopping more often to change it from Low to High). I've attached a excel spreadsheet for u to experiment with so u will know a little bit more in what to expect..... (this is only my opinion & I guess others will tell u a completely different story) hope it helps (PS: Once you have done the conversion, I'd like to know what u think... PM if u can)

ok....shannons gears were intalled today. the gears are the same length as the stock ones. the only concern i had was machining some of the case to fit the larger diameter. there was no difference in gear length, and the t/cases i have are mostly from early models (early efi imports). the king rich head tilted at 20° to mill the case. i needed a minimum 7mm from the bearing journal. rear case was assembled first, then the front section went on. was easier this way. clearance needed. all done and turns freely

With Reduction gears in the Vitara & driving in Low range up here in Qld, it would take u all day to get to where your driving to "on the beach going that slow driving in 5th LR" + use a tank full of petrol..... I thought most people drive the beaches (up here QLD) in High Range... but I could be wrong....

My VIT is for recreational driving only, and at this stage is being used on rocks and mud. That is some Amazing reduction!! Thanks for the spreadsheet, I'm looking into it now! Looks like I need to buy bigger simex's to get the gearing right (I'm a half glass full kinda guy!).

I guess the pressure is on me to get the old xfer case out and get it out to Joe... Then put the new one in... Maybe this weekend? I might be doing some late nights in the shed.
