for what you want get a new/newish jk wrangler jeep, then throw the original diff's and housing's in the bin fit Dana's 60's minimum with front and rear lockers and dont go bigger then 35's, then throw the original transfer in the bin and get a Rubicon transfer case.
then carry spare tie rod and tail shaft's as they will be your weakest link.
if you want to go bigger then 35's dana 80's and prob a stronger transfer case, may as well fit portal axle drop kits while ya their

but leave the engine stock and you should'nt have any engine or gearbox issues

ether of these options will prob be the same cost as getting a sierra or jimny or vitra kitted out but have more space be stronger and more reliable and more comfortable and better resale value if you went to sell it

Wow. I can't imagine how much of a pig a JK would be with 60's and 35's under it. I guess not everyone needs diff clearance when they go 4WDing, but I'd have to question whether they're the same people who need 35's

diff clearance would be similar to a patrol with big diffs and 35's and a Landrover with 33's
reason for them over the Dana 40 is he wants something that wont break easiest way to do that is over axle and under tyre and engine so 35's are small for those axles and the stock engine should be able break them or their uni's

with the Rubicon transfer in low range with the 35's it would be pretty close to a standerd jk in low range, high range should not be too bad as your only going up from 32/33's to 35's would come down to if he goes a really wide tyre or a narrow tyre, my self id have the narrowest one i could get to try and keep wheel weight down

Hardly compares in price to a sierra, vitara or jimny then add diff swaps blah blah blah. Then theres the added expense of forgoing your dignity upon purchase.

With what he was wanting to do with engine swaps. Converting front ifs to live axle or upgrading sierra/jimny axles to handle big tyres with out braking as he is wanting a practicly bulletproof setup and paying some one to do it and engineer it i would not.expect change from 10-15k in mods. Then 1 to 5k for body to start with. You can pick up swb jeeps for 10k+ depending on km then anther 10k for axles and transfer case

You can lock and gear a leafy sierra with chromo axles on 32"s for under 2k. Will go as far if not further and be virtually indestructable

I think this thread is dead. The OP never clarified their intended use so it’s impossible to provide more advice. Arguing about whether a $50k jeep on tiny tyres or. $5k sierra is better for them is pretty pointless.

First of all you do not need Dana 60’s for 35’s. You also don’t need to buy a wrangler and throw the transfer in the bin and fit a rubicon transfer. You can start with a rubicon With well geared D44’s and well geared transfer to start with for 35’s.

Second D60’s are a 13k USD conversion... so your story the whole JK build will be the same price is crazy talk. The diffs you propose alone would be more than the whole Sierra build.

Just to clarify for reliable wheeling:
D44 up to 35’s
D60 for 37’s
D80 for 42’s
