ok, I fitted the new 6.5 gears on sat, fitted the tranfer back in yesterday and drove across the road to the local park in low range to test the gearing. eveything was sweet and it performed realy good.

Once i got back to the road i put it into high range to test that out, it straight away made a terrible grinding sound like i was trying to grab reverse at 50kmh . It scared the shit out of me so i puttered home in low range which was fine, once i got home i tryed high again and it worked for 100m and then the grinding happened again.

It happened in both 2H and 4H. I'm going to pull the transfer back out tomorrow and pull it apart to try and suss out what the hell is going on.

They are the 6.5gears from 'low range' if that helps. And when installing them i grinded the case so the gears would fit. From what i could see they werent close to touching after grinding the case.

just wondering if anyone has had this problem or knows whats going on???

i also put a rebuild kit in it which replaced the seals on the outputs and most of the bearing and shims.

When you ground the case did you do both cases or just the one where you assembled the gears into?? You need to have a bit of clearance.

My guess is maybe one of the countershaft shims fell out when you put the case back together, but it is only that...a guess. You won't really know until you get your case back out and apart unfortunatly.

opened it up today and didnt realy find much. I re-assembled it and ground down some parts of the case a bit more to allow a bigger gap. will put the case back in tomrrow and see how it is.

installed transfer today and the noise is still there . Low range is fine but there isnt any drive in high range. must be something with the dog clutch. I'll be taking it to the shop so they can suss it out on friday, hopefully i'm not hit with a big bill. How much does it usually cost to have a transfer rebuilt?

i got 6.5s fitted n mine a little while back and it makes a ticking sort of sound in low range. doesnt seem to make it in high. i thought the gears might have been hitting but if that was the case the noise would be more a constant scrap then a ticking sort of sound

how did you go with it. ive got the same problem so i rebuild it again and now it slips out of 2wd in 2wd low. im also taking it to a specialect

yeh it sucks, weird thing is i installed them at the same time when my mate was putting his in and we did all the same steps when doing it. his one is fine and mines stuffed lol.
