ok well after much thought.....being shut down by my awesome ideas, looks like ill be going for a sill like mr swifty_ano using 70x50. anyone know if it has to be 70mm wide? or is that how much it takes to fill the gap?
also what thickness range is the steel in that size?

you can see in this pics 100x50 tucks up nicely into the void in the sill once its cut out. this is how i would do it if i was doing body mounted. welding the front edge would be a little tricky.

i'd be concerned about the loss of support on the A & B pillars with all the sill cut out & only running a chassis mounted slider?

I'm really not looking forward to welding this  Dose any one know what gauge the sill panel is on a vit? ( use to welding 5mm +  )

I really think you want some slider coming out horizontally from the sill.
It will protect your doors, and it will make the welding easier to do and to cover up when it goes wrong.
having a corner to weld into you can weld onto the heavy box and just drag it up to the sheet metal so as to not blow holes every where. then a nice layer of sealer over the top to hide the weld.

Ya need a spot welder, really.
I saw a good welder do panels to rhs,
with a mig/tig welder
he drilled and puddle welded.
Think thats right terminology

I was leaning on my slders an awful lot on Sundays trip,
and mine do stick out enough to save the doors.
Sliding on a slider, rather than door panel is much betterer.

Some extra material sticking out past the door will save you damaging it, mine holds me up off banks quite well and stops the door getting too much damage. Picture kinda gives an idea how it sits. Like Tanshi said, welding it was very easy, create a pool on the slider and drag it on the thin, repeat... Then slapped some silicon along it..

Grave dig But could u cut the entire sill out and the doors and move them up like 2in or so then weld them back in U could do a massive boat side then and still have sealing doors Would just have a small boat side on the floor on the inside aswell to fil the gap where its been lifted

I have done this and the photo by alexvitara shows it very well. On our vit we cut above the next fold in the photo below the door and welded the edge to the top of the RHS. This made for a neater post weld edge. Then I gooped it up with kneadit to hopefully avoid cracking with the likely flexing we would get.
The welding is best left to someone who has what it takes. I tacked it in, but left the final work to a panelbeater.
At the same time we cut back the wheel arches (front of rear and rear of front) and matched the new guard edge to the box section.
Was all done as a sill repair - the old one had been tickled a little.

My nt is like . 8mm but it's a lot easier to weld then u think. If u turn the welder down it should be fine some times u have to spot (like a tack) continuesly but it works well.
And obviously don't just weld end to end in one weld
