Post subject:  transfer case lever popping into neutral

Hey guys my lever keeps popping into neutral when im in 4wd Low 1 when its under strain, I have 6.5's installed in them.. I have cleared the floor pan tunnel for more clearance and have cut the boot. But it still pops out sometimes,

Its kinda dangerous when your on a tricky rock section..\

Any suggestions on what it could be?

Coudl be worn shift rails, and possibly a broken front output shaft.

Maybe some guys with more experience will chime in. Either way i think you may have to pull it and have a further look.

Take the boot off, & try again, you will then see if it's interfering
Also check your mount's, may have a busted long side mount.

Mine was popping out occasionally because the shifter boot was too stiff/thick, and was bunching up, putting load on the stick.

Doesn't take much either.......

Odds are you have bent the long side transfer mount and the lever is sitting further forward than stock. If the bend isn't too bad, it can be quite hard to spot with the transfer in the car.

I'd vote it's this WELL before a worn front output - very rare in Australia, or worn shift rails. I've never seen worn shift rails in 10 years of pulling cases apart.

As per the other replies - pull the boot right off and take it for a drive - you should see how close the stick is getting to the body.

Yeh, he just ties it forward though...

Mine doesn't do it, I have bodylift but no transfer lift (yet) although I have a twisted TT kit in the thing, and no upper boot, only the bottom (wasn't there from purchase)

Yeah, I have bent the floor pan of the tunnel about 2 cm forward and put a big slit in the boot, gunna see how that goes.

Thanks for all the replies, hopefully the help given is only the problem as the above suggestions are really minor

I had this issue too.
I had to cut more tunnel out bush, and removed the rubber boot.

Steve was on the money.

Trying to get hold of a roctoy ring now, and have made new brackets for the transfer case.
