with a 1.6 litre motor, 2.25 may actually be detrimental with not enough back pressure.
besides....there are not many true 2.25 mufflers. a lot of them are 2 inch with flared ends.
I would go with 2 inch, what are you doing about the cat?
if you have one still, that would quieten it a lot anyway. one good sports 2 inch muffler in middle, 2 inch hot dog towards rear...
thats my suggestion, having worked in this area.

the cat is ganna fall off along a track somewhere and then i will use my awesome skills to seamlessly install a new piece of pipe...if you catch my drift. We were thinking that anything above 2.25 may not give enough back pressure, but wondered if 2.25 might be right on. Might go with 2 inch if that seems the way to go

You have to live with it, and its your cash, so make sure you are happy with what you do.
Just to give you an idea, we put 2.5 single sports systems on 308 VN
and 2.25 on falcon sixs.
I had a mazda 323 which was quite modified, and put a 2 inch on that. 1.6l motor.
With a missing cat :O ask the fitter what he reccomends. What sound it makes may or may not be important to you. But I would def reccomend a hot dog (some people call them torperdos) toward the back, otherwise you might get 'booming' in the cabin.

im after something that will roar, sick of people calling it cute, but i also need to pull as much power out of the engine as possible. bigger tyres, roof racks and a bullbar hanging off the front have affected the amount of power ive got. Aerodynamics are only affected on the open road, but its dying out trying to climb sand dunes. Might go with the 2.25" i think, and if i lose too much we'll put a more restrictive muffler on it

extractors will give you biggest gain in performance in most cars. Landcruisers used to get anywhere from 10-12 percent. Are the extractors mandrel bent? Not a biggie if they are not, but every bit helps.
sports system will help.
If your after noise, then make sure you get a straight through muffler. you should be able to hold it up and see light. even if the pipes are on opposing sides, if you know what I mean.

yeah all mandrel bent and come down to a spiral or something, he is making the top pipes longer for more efficient power. He is the best in the area and can custom make just about everything, so looking forward to getting this done

You dont want something too noisy, as it can get annoying, and will attract unwanted attention from the Police...
Going to 2.25in wont give you any more power than 2in, it will end up losing power at low to med RPM's, for a short exhaust system like that... bigger pipe will increase power to a point, then if you go to big, you will have to rev the shit out of it to get anywhere fast...
I have a 2.5L V6, and i got a 2in sports system, with High Flow Caty, and a straight thru Mercury muffler, get to 3500rpm, and you can feel it work really well, with a very nice growl...
A 2in system will work, and work well... doing a 2.25in, and then fixing it with a restrictive muffler is defeating the purpose of the exhaust in the first place...

go mine done today. ebay extractors to 2 inch system. used the old cat because i couldnt afford a hi flow one at the moment but after talking to him, the exhaust fella said that there is no need for a hi flow cat on a 1.6. he said it will make absolutely no difference to performance.

There is a lot of bullshit spoken by those who should know better, has he checked the flow rates of the 1.6l, does he know first hand the 1.6l cat, has he dynod both to get results.
Low flow makes no diff hey, sort of the same shit as saying you need back pressure.

hey, im just going on what he told me. He seem to no his stuff and it would have been in his best interest to sell me a hi flow as far as business goes. he could have told me i need a hi flow and i would have been back in a couple of weeks with more money for him but he told me theres no point so i'm taking his word for it.

Mate, wan't having a go at you, rather the bloke that said it.
Why go from a small system, to a much larger and leave a restriction, does my head in when people say that.

well according to him there is no restriction. another note, in my case, the only reason i went for a bigger exhaust is because the whole thing need replacing anyway so i thought i may aswell make it better so i didnt do it purely for performance.

If that is the original Cat, it wont be working as well as it should... it will be blocked up, they dont last forever, and wont last the life of the car, they fall to bits inside, and block up... just ask che_guitarra, he had his Cat totally block up crossing the Nullabor, and had to cut it off...
He should have at least put on a new standard Cat for you...
If you hold a standard Cat up to the light and look thru it, you wont see any light, if you hold a HF Cat up to the light, you can see light thru it... i wouldnt have believed how much of a difference a HF Cat would make, until i had one fitted on my GV, it is more expensive, but it does make a difference !

You can get a friendly exhaust man to use a near new, second hand cat from the likes of a 6l commodore that someone has replaced the whole stock system with a far better one.
That cat will flow ten times the crappy old one. And a lot cheaper than brand new.

If you want it to sound AWESOME, 4 to 1 extractors, 2" pipe with a hot dog. Been running mine like this for a while and 9 out of 10 people (unless they know their zukes) think it's a 4a or ca18... very ricer!

He he, didnt know they still made " Hot Dog " resonators, had one on my old Holden EH, back in the early 80's, before i traded it in on my first Sierra... it must be pretty loud... i just had a straight thru muffler put on hardly notice it cruising on the h'way at 100+kph, and its pretty quiet till you get to 3000rpm, then it gives a nice growl, once i get to 5000rpm , it gets really loud, and sounds like a rally car at speed, ha ha...

The 1.3 was insane, sounded like nothing I've heard before, the 1.6 on the same system sounds more like a WRX with the crisp 'thud' note.
