Today after a few beers I got motorvated enough to pull out my fuel tank to repair the dent that has lost me a good 5 litres of capacity. I was even motorvated enough to take a couple of pics and do a write up for the members that are new to pulling things apart and are lacking the confidence to do so.

It would help to have as little petrol in the tank as possible before removing the tank. Ensure there are no naked flames or sparks anywhere in the vicinity of where you are working. Place a drain can under the filler hose, undo the clamp and remove the filler hose.

Remove the wire from the fuel gauge and the two hoses from the top of the tank. This is pretty straight forward if your car has a bodylift, but may be a bit of a pain if you don't. If this is the case loosen the four bolts that hold your tank in as much as possible without removing them completly, so you can acess the hoses. If the hoses are hard to remove try twisting them or butting a screwdriver up to the end of the hose and hitting the screwdriver with the palm of your hand.

Working from underneath the car undo the main fuel line from the pickup on the fuel tank. Use a 17mm and a 14mm spanner to loosen the pipe. Do NOT use just a single spanner on the pipe or else damage to the pick up line on the tank will result.

Remove the 4 bolts that hold the tank in and remove the fuel tank from the car.

Smart arse   As mentioned this was intended for the guys out there that have absolutly no experience in pulling things apart.
I'd do a write up on how I repaired the tank, but I don't want to be resposible for forum members blowing themselves up

well all I'll say is that it involved drinking a six pack, a spark, an explosion and a change of underpants.
The result is so impressive, I'm sure I not only got my lost 5 litres back, but I may have increased it's capacity too

I started pulling out the tank in my sierra last night, to put an electric pump in for a g13b conversion, it sure is tight above the tank! Hardly any room to move! No lift on mine, and also a towbar which means I cant just drop the tank. Good to see I did it the same way as you, cheers :)

I'm going to drive around with 20 litres in a fuel container until it runs out. Then I'll put the 20 litres in, get to the nearest servo and fill the rest to find out how much it now holds.
