Your best bet is to bypass the mechanic totally and give the bare block to a DECENT engine rebuilder to weld the crack up, its pretty common with G16's (though more the earlier ones) to crack there and also on the front on the other side near the AC and power steer pumps.

If its too bad and you need to go with another engine then a Baleno is a straight forward swap, you need to put the cam, dissy and rear water assembly into the head and use the X90 manifolds. Easiest way to get these seems to be to find a whole car with not a lot of km cheap

This finding the whole car with not a lot of km cheap is the part that I'm finding quite hard, it seems nobody wants to crash them up here all the good ones are down in NSW or VIC when I check the salvage auctions.

Can you recommend for both the OP and myself if there's a better place to find these?

Are you mechanically minded? Do you think your capable of pulling the engine out yourself, and putting it back in?? It will cut labour costs that most places with absolutly wraught you on.

I'll ask my mate where he got his baleno block rebuilt if you don't mind travelling a bit (located on northern beaches)

Thanks for the feedback - I did'nt consider that the block could be welded.
Keeping the orginal engine would be a bonus.

So far the chemweld is holding up fine - so now all I have to do is find a reputable engine builder to cost a block repair & engine rebuild. Can anyone recommend a good engine builder around Penrith, Blacktown or Parramatta?

try gumtree as well... lots of cheap stuff on there.

It will most likely be a crack near a welch plug. Take it to an expert in TIG welding, you don't really need an engine rebuilder. It can be performed with the engine out and totaly intact, Ive done it a few times and worked a treat.

If you need a little better than chemweld, I'd suggest devcon or 3M aluminium putty i drove around with this for about 5000km with out leaks and it was still good when i replaced it, i just cleaned and roughed up the surface with a dremel. It's good for a strong temp fix.

Chem weld has just made that engine a waste of time to rebuild. i gums up all your colent path ways

Hi all thanks for the advice - I'm still looking for a engine builder so if anyone knows of honest value for money operator - feel free to let me know (: The engine is still not leaking, or over heating or doing anything amiss - so the Chemweld is doing its job at the moment - still would not take the X90 bush - but certainly fine for zipping about Sydney Metro.

Purely incidental: I just registered the wife's car today with a few suspension repairs & 2 tyres = just shy of $1600 not very well spent ): The cost of living in NSW is just out of hand - with all the increases in taxes & services - what used to be a straight forward & not too painful process - now bites hard on what's left of a family's budget.
