Not to sound rude, but why havn't you tried the RD206 locker? That's the one that most people run in the front of their jimny's...

Your just replacing the original center with a airlocker center.

its the actual locker centre that comes into contact with the diff housing

as far as I am aware, all bearing clearances are fine .. so you can slide it inbtw the carrier bearings no issues ... its just as soon as you slide it in, the locker centre comes into contact with the diff housing

They have installed the RD206 into the front ... and the diff housing had to be shaved a bit to fit that
But the RD206 will not fit into the rear, different spline setup etc

Thats weird as i would think you crown wheel would hit housing before the center.

Unfortunately I don't have any pics, been at work so I had no time to go down to D&R and take pics when they had this issue.
I am picking the car up tomorrow though, so I'll sit down and have a lengthy chat with Glen to see what the problem is and I'll post up what he tells me tomorrow (esp regarding crown wheel)

So disappointing to not be able to have an air locker in the rear ... ill just enjoy it for now stock, and use the fronts only when required .. and in the meantime, I hope ARB come up with a solution

So I picked up my Jimny today ... and the word is ... the physical size of the diff casing is larger than the space available in the diff housing. They couldn't even try to shove it in ... thats how bad it was ... and they couldn't shave either the housing or the casing as there's just not enough meat on either to do that ...
According to Glen, there is about 8mm of clearance issue, which is way too much
And he doubts that the difference between a manual and auto crown thickness would be enough for what he has dealt with in regards to my jimny diff
And I thought about it ... even on the off chance that a manual crown / gearing would fit my application, my auto would not hold up to the manual gearing ratio and would most likely let go

maybe you could try picking up a WT sierra housing and seeing if you have the same issues. im not sure what the jimny housing is like but i would suggest it might be made to fit?

jimny rear diffs is the same as a wt sierra. both diffs take the old style locker rd88. so i asume it take a rd208 as well. could be wrong though

i know they are the same, but the castings might be slightly different.
worth a try for what it would cost.

I think something worthwhile also to taking measurements of your diff and housing etc against the ARB locker dimensions, is to compare them to another housing of a diffrent jimny. They are all the same, but either yours is different for some unknown reason, or the locker wasn't made to spec, or labelled wrong or whatever.

There was only one change from the rd88 - rd208, and there definitely isn't 3 versions of the 208!

It's definitely and interesting one you got mate

Don't give up on the Jimny over this though! You'll be massivley dissappointed if you do!

Atm they are thinking the diff wasn't made to spec for 2007 / automatic models ... they are investigating what to do from here along with the measurements obtained

My apologies, I clarified in a later post that it wasn't 3 versions of the rd208, but indeed they had brought up from melb rd204 and rd209 both of which didn't fit or suite my application either

I don't want to give up ... I'm hoping ARB can come up with a solution for me
