I've tried using the chisel and hammer method, and also the bashing it and swearing method, both to no avail.
Would heating it up be worthwhile? Or is drilling it out my only option? I can't weld something onto it right at the moment, otherwise I'd try that.
Any help would be appreciated.

freeze your nuts off, is the go or, just get a clever man to weld a M20 bolt to it and it will never be an issue again then once it's off go down to your local bolt shop buy a massive headed plug and you will be fine

Yeah if I had a welder at home I'd have done that by now. If welding isn't an option is it just down to drilling it out then?

you can get an impact driver.
its a 3/8 drive fits perfectly into the hole.
all you do is hold it in the hole and hit it with a hammer.
the force of the hammer hitting it gives it a shock and turns the bolt loose.
any good tool shop will have 1.
and if you ask them to show you how to use it then you will be right.

Using 3/8 drives in there is what rounds them out in the first place....

3/8th does not equal 10mm.

Surely there is an actual tool for this? Like suzuki made?
Went to Bunnings to get a 10mm driver and was told they have nothing like it. 3/8 was suggested.
Note to self: In future always check the filler hole is able to screw out before emptying diff oil

Usually I search first. My apologies, got frustrated and wanted a quick answer.
Thanks for your responses.

I have filled a differential with oil via the axel hole once because i couldnt get the filler plug open.
downside is you need to know exactly how much to put in, and you need to pull appart the axel stuff as well.
But hey it works.

Jeez, wouldn't it be easier to fill through the breather with a than pull an axle?

once it starts to round stop!!! file flat and rethink what your doing. 12pt socket ok - 6pt socket better, open end spanner less likely to round the hex.
Can you get hold of an manual impact driver (the ones you hit and they undo/do up) and possibly cut a deep slot with a 1 or 2mm cutoff wheel? also tap it with a 4lb hammer, dont fk round give it a good tap.

Thanks Steve..
What/where/who is TCOR?
Not keen of filling through the breather or axle housing... At some point I'm going to want to check the oil level and replace it periodically.. I'd rather just get it budged.. I already have a replacement plug (but still same stupid ass square drive).
I will probably look at getting an impact driver Ace.. The rear one was already well rounded before I got to it so had to ld a nut onto it.. That was a few hours of my life I'd rather forget.. Hoping to do a cleaner job of the front!!

This is the one I got: http://www.ebay.com.au/itm/CTA-2497-8-i ... 2c5ede30c2$23 including delivery and is properly square. I bought a few tools from that guy, my aircon servicing stuff mostly. Unfortunatly I didnt buy it for my sierra, I already had hex sockets. but now I have one tool with both.
