I run a mighty kong, 6.5s, 31s and a locker, and I have only torn a standard rubber mount.
I carry spares, and I am more than happy to let them be a fuse for my drivetrain.

it's me Chris, I let my ex learning to drive a car on a dirt, straight, even, road, learning how to release handbrake and drive on the slightest incline I could find. she let the clutch go very quickly with a lot of revs and split t-case and broke gears.
learn from that and don't let your misses drive your car and don't teach people drive in zooks.
I had 31' open diff, no rock toy ring, solid t-case mounts, g16a and vit gearbox, heavy duty clutch. gears were replaced on warranty, I got rock toy ring and 4.9 instead and never let her drive again. I guess that was partly my stupidity to let her drive, no rock toy ring, solid mounts, weak factory case and a lot of bad luck. She felt way worst than me, because of what happened.

I wonder how many split cases are due to excessive grinding of alloy for clearing the larger gears? I've heard some say on this forum that they haven't had to grind anything away, and others had to take out a lot. If you've removed a bit of meat from the case wall and not blended/smoothed/polished the grind, I'm sure that would create a weak spot under a lot of torque.

Split cases only seem to happen with 6.5 gears, which co-incidentially are the only ones that require grinding, but also the gearset that creates the most torque.

How would anyone ever have an aftermarket mount in there if a factory one didnt break?

FWIW there used to be lots of talk of these gears breaking for no reason when they first came out, perhaps the shonky bastard companies making them cheaped out on how they were made and they just failed cause they were shit, certainly if a tooth fell out and got jammed in the works if would tear the case apart cause alloy is softer than gears

i didnt even have to grind my case... i used a bit of 80grit to take about .5mm off one little spot.

As far as I remember mine didn't need to be grinded. It's hard to say if a tooth broke and splitted the case or t-case splitted and busted the gears

I think there are many factors that cause the failures , the number one being that this transfer was never designed for this function , larger tyres , gears and lower diff ratios cause a excessive load and to last as long as they do is down to good engineering when used as a standard driveline. The sierra has out performed the expectations of even the Japanese in its ability to do and go where it can be driven , have you ever seen a case with stripped gears , I haven't , and with the case broken as a result , I've seen lots of landcruiser but no suzuki , and Ball your right , but it hasn't happened yet , Cheers Paul.
