Ok, probably a stupid question here - pulled the radiator off which gave good access to pry the sump of. Pealed her back no worries but she seems pretty stuck on the back. Where the transmission attaches to there is a narrow gap between it and the sump - I got the two easy to access bolts either side of that but are there any sneaky ones I can't see? Just before I use more force on this sump.

I can pry the front done a fair distance, I have tried tugging and hitting either side of the sump but with little luck.

Yes, take the fly wheel inspection cover off, 2 or 4 back there...

Legend, that got it =)

Cleaned everything out and no large chunks really. Thin slithers of alluminium, not sure where from but all collected and sitting in the sump. There was also a black bush or something (missing one side) in there.

Picks of the thin slithers below! Anything to be concerned about here?

The black bush poss not could be the remains of an old broken oil cap but the alloy looking flakes definatley. Could be part of engine bearing or piston, Keep looking. The sump has been off it before suzuki only uses grey sealant from factory.
You have gone this far drop some big end caps off and have a look at your bearings, just remember they are mached to the rod and are directional and will need retensioning when refitted.
It might be time for a 1.6 upgrade

Because of the flakes you've obviously got a bigger problem, but I had the same sound at the start of a trail run.

I let the guys go ahead and called the wife for a tow. I knew it was a piston, or something bad wrong with the engine, the rest of the guys thought so too..

While I was waiting for her I pulled the timing cover and found out that the timing tensioner bolt had come loose, and the bearing had worn. The sounds was the pulley wobbling on the bolt rubbing against the block, and the plastic timing cover. Just something to think about for others coming across the same sound.

The 1.6 is looming.... Thanks for your help mate - very much appreciated! Could you give me a run down on what the big end caps are and where I can find them!

Skyman, I might do the same tomorrow, pull the cover right off and have a fiddle, thanks for the tip.

just listened to video and thats definately a big end rattle . that nut you found in the sump was a 12mm nut yeah ? the only nuts inside the engine are on the big ends !!

Edit : those thin slivers of what looks like aluminium is actually the bearing surfaces , so its safe to assume the bearings are fucked , its also safe to assume the crankshaft will also require machining, so if you were thinking about a 1.6 upgrade now is the time.

Ok thanks guys, ill go work out how much the 1.6 is going to cost me tomorrow but before I start - if my car is a 96, I need a 96+ donor vehicle?

This 'performance' increase for the zook will require a engineers report I am guess? Anyones experiences in NSW. I just read through the "Step by step guide.. How to do a G16B conversion!!" and all seems do-able, besides the loom, but we can get to that later.
