So i've been doing some rust repairs of late and most of the cutting has been by way of 1mm disc in a 100mm and 125mm angle grinder.

What else have you guys used that works? I have had difficulty getting into tight spots. A plasma cutter is on my wish list!

Ive been using a air body saw.

Get your self a descent pair of tin snips. That's what I used when I was chopping for my guards. Used the oxy for a few bits also.

Been using snips to trim repair panels. Most of the bist to cut out are on flat surfaces so snips are a bit difficult to use there.

I bought one of the plasma cutters the same as Shep's. $309 to your door and works like a charm

I've used my dremel with a little metal cutting disc on it for both rust repairs in my LJ and Sierra. Makes it super easy to get into tight areas and cut out neat shapes.

Aaah. nibblers are so annoying.
They can get basic shapes but are far from accurate in any way. Also the little shards go everywhere. its like someone opened a bean bag in your garage, and they hurt.
i have a cheap, small, circular saw with a grinding disc on it which is ok for long straight cuts. and my tin snips get a work out.

Plasma cutters, when handheld, are awesome for roughing things out and cutting brackets off the the chassis in confined spaces etc, but they are a complete pain for cutting with any accuracy - the clean up takes more time than cutting the bracket from scratch with a 1mm disc. I have a plasma, but patch panels in thin material would always be cut with 1mm discs.

I did cut the sides of my tray with plasma, but they were big cuts.
