1. Does Drilling tube (in this case in the form of an exo-cage, or even other protective bar work) significantly weaken the tube? The idea being that if the tube needed to be removable it would have to bolt through other sections in some areas.
2. Are the high tensile bolts strong enough to withstand the forces of a roll over? (keeping in mind that most rolls would most likely be slow)
3. In terms of welding onto the chassis - Am I correct in thinking that additional peices of sheet 1.2mm would need to be welded onto the chassis first to bring the thickness up to 5mm if I were to weld a peice of 5mm plate directly to the chassis rails? If I were to do this is just welding the edges of the patches enough or do they also need to be welded through the centers? (Eg either drill holes, or cut slits through the middle and weld so the patches are joined together through the center as well as the edges)
4. Would re-locating the fuel tank help in designing a more effective rear end in terms of increasing articulation a bit? I know Steve has put forward the point that you want to maintain rear end roll stiffness off road, but if the articulation could be increased a bit, and the adaptation of a sway bar for the rear to improve on road manners, would this be effective and preferable?
5. Has anyone come up with a design for adapting a sway bar to the rear?

I'll play, however, there's a big caveat - most of your questions are too general to answer in anything other than equally general terms.

Yes. however, whether the tube has lost enough strength to be a problem is pretty hard to assess. If you are concerned about it, design your exo around the tube couplers Atari posted.

(opinion mode on- feel free to disregard)

I would rather gouge my eyes out than put a traditional, remotely mounted (as in off the chassis) exo on a Jimny. Jimny's are already quite bulky compared to a sierra and have low sills. making a Jimny larger overall (especially at the top of the turret) heavier, and heavier up high are all net losses. I'd be plating pillars, running roof sliders with an internal cage… anything to avoid the bulk (especially at the sills) and weight of an exo. Imagine it like this - you add 1.5" tube as your exo. You leave a 1" gap between the cab and the cage. Your car is now 5" wider overall. If I wanted to drive a car that was 5" wider than my sierra off road (not track width - body width) I'd drive a hilux, certainly not a sierra with an exo, because that's no a capable car any more in my opinion. It's a trail plug.

What size? Mounted how? in what plane? This question is all about design. Design the connections to do the job you want and it will be fine. It's generally considered that four 10mm or 12mm bolts are plenty to bolt a cage to the floor/chassis at each leg. The challenge is that with an exo the spans are much larger than an internal cage so there more leverage on the mounts. Again, look at those couplers - they have keys so that the bolt only works in tension not shear. That's smart, and is equivalent to putting mountings into two planes.

No, that's no correct. I'm not sure where you heard this, it's not sound design and please don't do it or suggest it again. IMHO your chassis is 2.5mm thick. Normal practice is to weld a 3mm doubling plate to the chassis, then you can weld whatever you want to that. All corners of the doubling plates need a radius, and no welding should be carried out along the edge of the box section. That means for a 100mm tall rail, the doubling plate doesn't exceed 85mm in height.

The doubling plate shouldn't exceed 50% greater thickness than the chassis rail you are welding to. This ensures the doubling plate isn't so much stiffer than the chassis it creates an over stiff area where cracking will develop. if the chassis is 2.5mm, then the doubling plate shouldn't exceed 3.75mm.

As a secondary issue, there shouldn't be anywhere on a suzuki except the axle control arm brackets that requires 5mm plate. If it's required, your design is clumsy and too heavy. Weight is everything in a sierra. In some parts on my car, I've had to use thicker than 3mm sections because of what's available, but I'll blow those full of holes to try and get the weight down. I'm only going to use 6mm for spring hanger bracketry on my F250 - because the factory chassis is only 5mm.

Why do you think increasing rear articulation will make your car better? from what I've seen, the stock rear arms can already flex hard enough to make rear springs fall out and max long shocks, and still have some roll stiffness. Moving the fuel tank and swapping to a three or four link will have advantages in relation to axle location and roll centre, but removing the rear radius arms will also remove all rear roll stiffness. This will make a Jimny TERRIBLE to drive in difficult terrain. I don't believe that there's any difference in desirable suspension behaviour on or off road - a car that handles well (this is not the same as corners flat) on road will also handle well off road - the forces are the same. Offroad isn't a magical netherland where physics works differently. THe question might be "why do you want your car to handle badly off road so you can see the wheels move more?"

We looked at this on Mike57's car, which looks to need a sway bar quite badly, even with stock radius arms. A narrow track sierra bar front sway bar might work, mounted off the tow bar.

Thanks for posting the Pics Atari I will look into those.

Steve as always your input is valued. I will detail a bit more although I know my build ideas are not on par with your way of thinking on whats ideal I am just working out some general thoughts I had in my head at the moment hence the questions.

I am thinking of cutting the Jimny down to make it into a tray back ute. (Yes I know most on here will probably abhor the Idea). The Jimny is just a weekender for me, with 3 kids I have upgraded to a patrol (for all the haters) and so I just want to use the Jimny 1. To have a go at doing modifications, bodywork and things like that myself 2. Just to build something a bit different. 3. I do not need it to carry alot of gear anyway, and I like the look of a few I have seen done this way although they are all done overseas.

None of this is set in stone, It may be to expensive (engineering) to do the chop etc for what it is worth and if that is the case, then the exo cage will not go on the full Jimny.

Steve you have detailed to me in length some opinions and options other then the exo before that I have taken on board. Just with the design I had in mind the exo is only over the front half of the car (because of the chop) it also ties into the rear tray and the front winch bar design. I figure the trade off in weight from the chop will equal out (give or take) with the amount of tube required for what I have in mind and I believe that it will actually be lighter then stock with this design.

The 2nd part to this is that the bar work design will come out just far enough to be equall to the width of the tyres. The rear tray forming part of the fender. This way If i get wedged between something it is not on the tyres but the bar work. I will be trying to keep the build as light and 'tight' as possible.

2. Your answer here is duly noted I will seek advice from the engineer as to what it needs to be.

3. To confirm it is just 1 3mm plate to be welded to the chassis giving me a 5.5mm thick place to weld on? I was not aware about not welding onto the corner of the box section (and I wont do it - but what is the reasoning for this? I was thinking to weld a plate top and side going right around however its easy enough to do it as you have suggested).

In explanation for the 5mm plate, As the back will be chopped off I plan to mak the winch plate mounted vertically between the rear chassis rails. For this I will use some folded or welded 5mm plate, I planned to both bolt through the chassis rails (hence the question about welding the plates on to weld 5mm plate to the rails) as well as bolting through. The use of 5mm plate will of course be as minimal as possible but it will be used for front and rear winch, both to be mounted in a similar fashion between the chassis rails and also tied into the bar work used on the vehicle.

4. The end story of this is that it must retain on road safety and handling first and foremost safety is always paramount. I have just been reading through threads on here regarding articulation, suspension set ups etc and most recently the one that you had a cad drawing of the radius arms working etc. I had previously spoken to Josh regarding his 3 link and asked about the rear to which he said the fuel tank becomes a problem and so I just wanted to get opinions on moving the tank and seeing if there is in fact a better option then the stock suspension set up. I am not worried about it for 'posing' purposes, As I said safety and handling No.1 and just curious to know if there is something better for someone willing to modify to what ever extent necessary possible to have a go at creating an efficient a set up as can be possibly done.

For all I know it is the fact that people dont want to chop the car, or modify it too much that stops the Jimny being more capable (I know its fairly capable) then what can be done with bolt on modifications.

When I started out after purchasing the Jimny I had in mind to do the 4 inch lift, 2 inch body lift and try fit 33's etc - all the things i THOUGHT i needed to do to make it capable. After joining here and reading and asking questions I am happier going with a better handing 2 inch lift and 31s etc thanks to the advice and opinions expressed on here.

Overall I am still learning and still asking questions.

I won't deal too much with the ute chop. I think the only decent reason for a ute chop is to allow a wheelbase stretch, but I can see that as some of the inherent problems of the Jimny are due to the high rear COG, I could perhaps see a point. I will take issue with this though:

Nope. It won't be. By the time you close the cab out, make a tray, mount a winch, and run roll over protection, you're going to gain weight overall, for sure. Body panels are light. I reckon you'll have 60kg of tube in the car alone, before the tray is built or the cab is closed out.

I think this is silly, and what turns cars with exo's into trail plugs. So the bar work is the width of the tyres. Now you flop over onto a bank. without your exo, you would have been running on the tyres, but with it, you're now jammed on some bit of tube and busting axles. Jimnys' are capable because they are small. Making them bigger doesn't help. The problem areas are in front of the front door, where you need a vertical bar which is just going to be an anchor, and behind the door, which is where the car pivots to when it's slipping around an obstacle. if you add a bar there, you've just jammed your car on stuff it used to be able to drive easily.

I'll add to the problem - unless you are a NINJA at bending tube and roll your verticals, you won't be 5" wider than stock at the sills, you could be nearly double that. That means you'll be dragging the exo everywhere, especially if it's as wide as the tyres at rest. So to protect the A pillar from a flop (nothing else will get hurt in a flop - your tyres are outside the guards) you've made the car less capable and heaiver, and therefore more likely to flop in the first place.

No, a 3mm plate welded to a 2.5mm plate doesn't equal a 5.5mm plate, it equals a 3mm plate preventing damage to the 2.5mm plate. I know this seems like semantics, but you need to understand that the two plates are only joined where they are welded, elsewhere, they are still two separate plates and don't share stresses. That's the point - keeping the doubling plates ideally equal in thickness distributes stress equally and doesn't concentrate it in the thinner part. (the chassis) therefore hastening cracking.

Firstly, I challenge that a well designed winch mount needs to be made from 5mm plate. (for a Jimny, not a Landcruiser) A smart winch mount should gain its strength from planes and gussets, not from heavy plate. 3mm should be all that's needed, Where necessary, (like around the mounting bolts) it could be doubled up with another 3mm plate. Think smart not heavy.

There has never been a good reason to weld AND bolt anything ever. if thats what you were implying.

Then you won't want to be lowering the roll stiffness at all then, or getting into instant centre, fabricating links etc. the reason Jimny's have most of the suspension compromises they do is in the name of road safety and handling.

Chopping the back off a car has never made it more capable because it doesn't effect any of the things that have an impact on capability. It makes a car less prone to damage, that's not the same thing. In my opinion the biggest problem with the capability of the jimny is that it wasn't designed as on off road vehicle. It was designed as a Kei class urban car. Principally, the wheel arches are too small, the suspension is designed around an unworkably low ride height (at the sill) , and the car is too wide at the sills relative to its track width, and the rear COG is too high. These problems ignore the driveline completely, but you can't really work around them without building something that's effectively just like a hilux or patrol but more work regardless of what you do with the driveline.

Adding all manner of tube and hacking the back off don't deal with those problems except maybe lowering th COG at the rear, but I fear the result will be moving the high COG forwards rather than lowering it, which wouldn't make a jimny more capable. Sure, you might feel you're able to drive it more aggressively, which might get you further, but that's attitudinal, it's not a measure of the function of the car mechanically. Now if a Jimny was able to run 33's at the same lift height and with the same sill clearance, width at the sill, and COG as a Sierra it would be more capable than a sierra because of the longer wheelbase, better approach and departure angles, and better weight distribution.
