Just ordered 6.5s for my sierra. Should i upgrade the output shaft or will the stock one be strong enough. I dont have a 1.6 or anything, just a stock 1.3

I'll explain my understanding of the HD front output upgrade as a way of explaining why I think you'll be OK.

The "HD" front output has deeper teeth on the dog teeth that engage front drive. In my experience, I've never heard of anyone breaking the teeth off the front output. However, the HD upgrade is less about breakage, and more about deeper engagement of the teeth. This prevents front drive disengaging under very high torque loads, or "popping" out of 4WD.

Some people confuse the cause of popping out of 4WD - it's often caused by the lever hitting the body or the transfer being pushed out of place on a rock causing the case to pop into neutral.

My guess is that the popping out of front drive is mostly the case with cases that have LOTS of off road use and run big tyres in bigger rocks.

I could be wrong though. We beat on our crap pretty hard and I've not seen it as an issue.

Pretty spot on there steve!! I was running 6.5's (reconditioned), with 35" tires and lockers. When ever i would put my boot down (in 4wd with locker in), it would give an almighty "POP".. and loosing drive briefly in the front end. They say that they wont last for long doing this.. understandble why!! So i got the HD shaft.. was a very easy install - and has never popped since

My guess is though that if you'd replaced the front output with a new "standard" one (and maybe the selector) the popping would have stopped too.

I'll stand by this as mostly a wear and tear problem, not a "strength" issue. As the dog teeth wear they won't hold in as well and popping commences.

I bought a brand new (recond) transfer direct from LROR.. completly rebuilt - inc a new standard front output shaft. Within the first 4x4 trip - it was popping. Once i replaced it.. it stopped. But saying this, im not sure if the selector was new.. im guessing not though

Honestly... who has broken one with your basic mods. I only know of one person that
has broken one, and he had 40" Sticky Treps.

Derrr. of course. Oh I should mention that I didn't break because of the tyres... It broke because
its on Puslux/Bundy diffs.

I only run 31s, no front locker. Has not had a hard time in 4WD so i think il keep my money. Sounds like the stock one will handle it. Thanks guys

Stock one has been fine for me, 33's, front unlocked.

But new project is bigger, i ordered the HD.

It's because you don't have hilux diffs.

So what happens after it 'pops out' of 4WD? Can you not get 4WD again until you replace the shaft?

No, you just clutch in and re-select 4wd. Its just inconvenient when you are almust up a rock slab and the fucker pops into nuetral, sending you back where you came from
